Automated Material Mix-Up Detection of Bearing Balls

The challenge

Bearing balls and other rolling elements are critical components in ball bearings, ensuring low-friction and reliable operation in machines, motors, gearboxes, and other applications with rotating shafts. Even a single rolling element with incorrect material properties can affect the performance and service life of the entire bearing.

Most bearing components are manufactured from high-carbon chromium steel and pass through several production steps, including cutting, cold forging, grinding, and heat treatment. In production environments where different steel grades and processing conditions are present, material mix-ups or deviations in the heat treatment process can occur.

Since these differences cannot necessarily be identified visually, manufacturers require a reliable method for inspecting every rolling element without slowing down production. The challenge is therefore to detect incorrect material grades and deviations in hardness within very short cycle times and to automatically separate affected components from the production flow.

The solution

Eddy current testing enables material properties and heat treatment conditions of bearing balls to be evaluated non-destructively. The method responds to changes in electrical conductivity and magnetic permeability, which correlate with differences in material composition and structure.

For automated inspection, the bearing balls are passed individually through an encircling coil. The measuring system detects each component and evaluates its electromagnetic properties within milliseconds. Deviations from the defined reference condition can therefore be identified directly during the production process.

FOERSTER MAGNATEST TCL and MAGNATEST D systems can be used for this inspection task. The test result can be transferred directly to a PLC or sorting mechanism, enabling components with deviating material or hardness conditions to be automatically separated from conforming parts.

Automatic transfer of the test result to the production control system allows non-conforming bearing balls to be reliably sorted out before they are assembled into a bearing.
